If you take a good look at the picture... you can see I've been trying that... looks like crap.

Yes, it does. You can't bend cast aluminium. It will break.

I'd be following Bruce's suggestion. Strip of steel bent to shape with a hollow dowel welded to make the hinge. Surely the 'Biggerdan" bunnings steel and engineering works has a suitable strip....
