yep, it does sound like you're going to have to modify the whole plug and door thing to get them working properly.

Use the concept, cut some shapes out of ply and then get them laser cut in steel.

Or, you could just fit and finish what you already have then get SA rego on your Winnie. Then add the other steps to the 'might get it done someday' list, if you ever find time.

Margaret has an SA licence, I have an SA customer number ..... as long as I don't lose any points in NSW, my licence stays clean A must for a heavy combination vehicle licence and insurance ....

It cooled of enough this evening to remove the front wheels. Those torque multiplier wheel nut wrenches are certainly the go for these heavy vehicle wheel nut removal.

Once the wheels are off, you can see just how heavy duty everything is under there, certainly reassuring to know .....

Removed the body panel under the door ..... I hope the rest of the body isn't built that way.
The backing was just rubbish ply that had delaminated, the inner part was just polystyrene, and the frame was coke can thick aluminium hollow square section that had actually bent the cross pieces where the step used it for support, that is why the fibreglass skin fractured in a number of places .....
Project now is making a new aluminium frame from 3mm thick 25mm sq section, if it's not too hot to step outside tomorrow, I'll see if the flux core aluminium wire welds using the gasless mig ....

that's no good.... water damage/rot?

No need to start the MIG. Just use a bit of cored wire and a magnifying glass.
