The "professionals" said they would be required to take the entire door assembly off the BUS so I and my mate had a crack at it and did this to it.

Not pretty but will hold for a while.(will touch up with some white powder coat paint shortly.)
The reason why it broke is of poor design/installation as the aluminium hinge was flexing (where it broke) every time the door was shut. Aluminium does not like to flex so it broke, our replacement is also flexing, although we tried to make it flex less but it still flexes.
It will break again.

Not pretty but will hold for a while.(will touch up with some white powder coat paint shortly.)

If it's under stress when it's closed, I reckon the rivets will fail first. Not always a bad thing to have something easy to replace being the weakest link, as long as they aren't expensive bits
After a marathon effort to make the two piece door fit the Mazda, the door hits the body work when opened past about half way, had to leave the middle hinge out so the door could bend
you finally get to a stage that enough is enough, the door wasn't the original project, putting the batteries under the step was the original project.
Best of luck with it, maybe you can figure out why it's flexing and modify that bit.

mmm Sounds like a poor design from new.
Are there only 2 hinges at present?
I wonder if it had 3 on it made of stainless for more strength if it'd last longer?
Terry that problem of the door opening was overcome in my rocket by fixing some 4" X 3/16" flat down each side so that it's dead straight down from top to bottom.
3" out top & bottom & almost level in the centre to the original bus shape. Make sense?
Similarly for window screens.

There are three hinges, as with all RV gear its not meant to be repaired, I'll see how long this lasts, as I said we made some adjustments to limit the flexing, but it still flexes.
Time will tell.
I'll go and buy the replacement hinges now since they no longer make this door.
